Spalling concrete on a bathroom ceiling is one of the most visible signs of a long-running leak from the unit above. The ceiling shows it because the membrane in the upper unit failed years ago. Repairing the soffit without fixing the upper unit gives you a clean ceiling for six months and the same problem back again.

How spalling forms

Water from the upper unit penetrates the slab over time and reaches the reinforcement. Steel rebar oxidises, expanding to several times its original volume. The expansion cracks and pushes off the concrete cover, exposing rust-stained re-bar — the classic spalling soffit.

Warning signs before spalling

  • Persistent damp patch on the ceiling that returns after every repaint
  • Brown staining lines running along the slab soffit
  • Faint efflorescence — white salty deposit — on the ceiling paint
  • Skim coat or plaster lifting in localised patches
  • Small popcorn-like flakes on the ceiling, often dismissed as paint failure

Repair sequence — top down

Step 1: rectify the upper unit. Hack back the wet-area finish, reinstate the membrane with proper wall upturn and pipe collar detailing, pond test, screed protection, retile. The Correct Toilet Waterproofing Method article describes the sequence.

Step 2: dry out the slab. The slab carries a long-term water load and needs to release it before soffit repair. Mechanical ventilation accelerates the drying but the slab still needs weeks.

Step 3: spalling concrete repair on the soffit. Hack back affected area to sound concrete, expose re-bar by an additional 20 mm minimum, clean re-bar by wire brush or sandblasting, apply zinc-rich primer, then re-profile with non-shrink polymer-modified mortar in lifts. Finish coat, then skim and paint.

Coordination between unit owners

In strata buildings, this scope crosses unit boundaries. A defect diagnosis report makes the coordination cleaner — the upper-unit owner sees the root cause; the lower-unit owner sees that the soffit repair will not stick until the membrane is fixed. The MCST often holds the middle ground.

Repair the cause, not the symptom

A spalling ceiling is the symptom. The cause is a failed waterproofing layer one floor up. Fix that first; then the soffit repair holds.
